Have lists run through programs that add zip+4, then have the postal barcode output with the address. Make sure all mail conforms to the postal services requirements for automated mail.

Make sure your direct mail pieces are at or under the maximum size for letter rate, which is 6 1/8" by 11 1/2". Also, consider the weight of papers when having pieces printed. By keeping first class pieces under 1 ounce, and bulk mail pieces under 3.3 ounces, you can minimize postage costs.
